Dawn appeared completely unannounced (well, in-show,
I'm not sure if there were any rumors beforehand ^_^)
at the end of the Season 5 premiere ("Dracula.") She
and Buffy both called Joyce "Mom!" and then the
credits rolled, IIRC. It wasn't until a few eps later
that we found out that Dawn was actually a mystical
ages-old key cast into human form by some monks to
hide it from Glorificus (and into the form of Buffy's
sister so that she would protect it.)

Thing is, the monks went so far as to modify
everybody's memories, school records, etc. etc. so
that Dawn has effectivly existed from the beginning --
unless you happen to have been watching the show ;)
